So I've been doing a stupid amount of research and here's what I've come up with:
1) No surprise that Creepy is right. Other than the lump in the middle the JK D30 & D44 are identical. Same part numbers - everything. The good news is that I can cannibalize my D30s to finish off the D44 housing.
2) The difference between an OEM D44 axle housing and an aftermarket one is ~$300 - $400 if you add in aftermarket gussets & welding ... but you need to get it here. Shipping is a bitch.
3) A fully pimped out TeraFlex or ProRock 44 will cost around $8k to $9k delivered to your door. Duty & shipping account for $2k of that!! That's close to half of what I paid for my jeep!!!. Bad idea.
4) RCVs vs Chromoly axles are $1500 vs $1200 here in Nova Scotia. (shipping & duty suck)
5) Putting a 5.13 ring & pinion in a D30 meets with much criticism. Apparently, this is a bad idea. Thoughts?
6) A used D44 out of a JK is pretty tough to find. Any leads would result in much gratitude!
So the plan is an OEM D44, preferably used, Gussets & liners, RCVs, transfer anything that isn't bent or broken over from my D30s and upgrade when/if anything breaks. This should be less than half the cost of a fully pimped aftermarket axle with almost the same reliability.

Peck's are a RCV dealer, you should check with them on a price.

if you're considering buying complete axle assemblies, ask Peck's about G2 axles while you're at it.

re: 5.13....it boils down to pinion tooth engagement.
The ring gear is a set diameter to bolt on the carrier. The pinion gets smaller as the gear reduction increases. The gear tooth contact in the meshing of the gears transfers all the load of the engine to the axles. The contact points are reduced to a small area because of the small diameter of the pinion, and spread over less teeth. This is the weakness of the design. Deep gears are weak because of lack of pinion tooth engagement.
Each model diff has a 'breaking point' where one ratio may be reliable, but the next deeper will break a lot. Usually by breaking pinion teeth off.
You've done you research, and the unreliable ratio appears to be 5.13:1. So run the next higher ratio?

Still trying to gather factoids on axles/ Does this look reasonable? I'm running 3.73s and I do run at around 1600 RPM on the highway. So that means I need to go higher than a 5.13! Looking on the Currie web site www.currieenterprises.com/cestore/categoriesre.aspx?id=976, it seems that 5.89 is as high as you can go in a Dana 44. Maybe 5.38 is the right answer?

John, I can't speak for the auto tranny, but the chart feels bang on for the 6 spd. I went from 4.10's and definitely feeling sluggish ('minimum acceptable') to 5.13's and it I do feel like it has put me into 'Performance' range. Top notch trail setup with fair road manners. My RPM at 70mph is pretty much bang on to what the chart says.
With the auto tranny and 38's I think you would need something deeper than the 5.13, possibly the 5.38's as you indicated.

With the LJ, 4.88, manual, and 35" KM2 I am right in the middle of the blue range @ 70MPH (GPS verified)

I don't think G2 make JK axle assemblies. There are two under Tracy's JK. They don't offer them, they were just put together for that Jeep.
